this will be my first time doing it so i need as much help as possible with the do's and don'ts

what grade emery cloths to get,

what other tools i may need,

i have to do my malossi 220 - any guidance on this please would be good,

hi mate first dont get a high spinning dremmel as to fast will melt the ali you need the right porting grinders for the job also its not all about opening up the ports its about gas flow and timings.if i was you get a book on porting 1st make a base gasket to suit the transfer ports then put it on the casing then tipex or perminet marker it on.on a vespa there will need to be some welding on the clutch side as its very thin look in my pics i have a ported casing to get a view of what is needed any help just holla pal

When matching the casings make sure the ports are on a angle so that the fuel flows nicely into the casings.
I personally dont think its much of a scary process and relatively easy process, im not on computer so can't send any images so ill sort you out some. Scrotch Brice is good for smoothing em off.

where abouts does it need welding to strengthen it up?

and how much you reckon that will cost for an ally welder to do?

Another thing with the dremel is..squirt some WD onto where your cutting and as James says on a low setting.
It works alot better than when dry Ive found. stops bits getting stuck in the cutter..Cutter sharpness lasts longer ect.

I use an angled scribe when marking out.
try and get the flow between the casing and the barrel the best you can!
